Freehand laser cutter creates instant flat-pack design

You could call it the rebirth of the 2D printer. a new device generates flat pack-like designs in seconds using a laser pointer and a laser cutter – the latest addition to the new field of “interactive fabrication”, which promises to further help ordinary consumers become product designers.

Computer design packages and 3D printers now make it possible for anyone to dream up and build new gadgets. but the cost of the technology isn’t the only obstacle facing would-be designers, says Patrick Baudisch at the Hasso Plattner Institute in Potsdam, Germany.

“I own a $40,000 3D printer and a $40,000 laser cutter – both comparably cool pieces of equipment,” says Baudisch. “Surprisingly, the 3D printer runs once a month – the laser cutter runs several times a day.”

It’s the engineer’s need for speed that is the issue, he says. “The 3D printer takes hours. With the laser cutter I can have an object in seconds – it’s insanely fast.”

Working with his colleagues Stefanie Mueller and Pedro Lopes, Baudisch has turned his laser cutter into a tabletop device that allows anyone to quickly and precisely cut out complex designs from a sheet of plywood, using nothing more than a boxful of colourful laser pointers.

Clever cuts

A webcam mounted above the table tracks the designs that the user draws onto the plywood using the laser pointers. The information passes to a computer, which tidies up the freehand drawing and instructs the laser cutter to burn the design into the wood.

The computer recognises from a sensor inside each laser pointer that each has a precise function, which allows the user to add extra complexity as the design develops. One laser point, for instance, will etch a circle in the plywood. Clicking that circle with a second laser pointer will instruct the laser cutter to add teeth to the circle’s outer rim, creating a gear. Other laser pointers will simply score rather than cut the wood to make it easier to fold, or add finger joints along some edges so that flat designs can be pushed together once folded.

“By the time my 3D printer has produced the first object, I have iterated so much [with the laser cutter] that I have developed an entirely different approach to the problem – that has huge implications for the creative process,” says Baudisch, who will present the device at the User Interface Software and Technology conference in Boston in October.

The technology might seem to be a niche product right now, but Mark Gross at Carnegie Mellon University in Pittsburgh, Pennsylvania, says devices like it are an “emerging opportunity”.

“My favourite analogy is the desktop printing revolution,” he says. as hardware prices dropped and the software became widely available and easy to use, everyone could design and print their own documents, says Gross. “We’re likely to see a similar sequence of events in the world of rapid fabrication.”

Ever since its introduction in the mid 1900’s the laser has come a long way. From light shows to scientific experiments, this optical phenomenon has been used in a variety of avenues. Today, lasers are being used in the manufacture process as cutting equipment.

Laser cutting devices direct a high-powered laser beam at the required surface. this makes the surface burn, melt or vaporize, giving the end product a high quality finish. Laser cutting is used on a variety of surfaces such as plastic, glass, metal and so on. Wood is another popular surface for laser cutting.

Most laser cutters are powered by CO2. Wood has a high absorption of the 10.6-micron wavelength of CO2. The cutting takes place as a result of a chemical degradation process, where wood fiber is burned away and removed under the pressure of an assist gas. Due to this, the edges of wood articles cut by the laser process appear charred, but there is negligible surface discoloration.

There are several factors that influence the ability of a laser to cut wood. Firstly, the characteristic of the laser beam should be taken into consideration. These include power, mode, polarization and stability. Usually, lasers used for cutting wood range between 200 to 800 watts. However, depending on the application and the intricacy of work, the beam density maybe varied. The equipment and processing variables such as the design of the beam, the feed speed and the type of gas used also greatly affect the wood cutting process. Lastly, the properties of the work piece also affect the efficiency of the laser cutting process. For example, dry lightweight woods are easy to cut, while dense moisture laden woods require more effort.

The laser cutting process scores several advantages over the conventional wood cutting methods. The traditional saw cutting method cannot match the level of accuracy and intricacy achieved by laser cutting. Moreover, the durability of the end product is greater and wastage of materials is minimized. However, with each machine accompanied by a cost of several thousand dollars, it is not an affordable option for everyone.

Which Cutting Method Works best?

The best cutting method largely depends on the capabilities required. If a job involves a piece of metal 1 thick or less and requiring moderate to strict tolerances, nothing beats a laser cutter. If a workpiece is made of an exotic material that has low tolerance to heat (called a Heat Affected Zone), then a waterjet is likely your best bet. If the material is metallic and extremely thick (say, 1.5 inches or more) and speed is crucical, then plasma cutting would be the best.

German start-up focuses on ‘kilowatt’ direct diodes

The company, established at the end of 2011, says its overall goal is “to conquer the market of laser cutting as well as other laser applications in material processing” with its take on direct diode laser systems.

Wenko Süptitz, the company’s product line manager, told optics.org: ”We are going to use patented technologies from Fraunhofer institutes to significantly increase the brightness of the diode laser systems.”
